Three formats, three jobs
Almost every product box is one of three formats. A folding carton: lightweight paperboard, ships flat, folds into shape — the retail shelf workhorse. A mailer: one-piece corrugated, self-locking, ships on its own — the eCommerce workhorse. A rigid setup box: thick chipboard, hand-assembled, does not fold — the luxury signal. Most packaging mistakes are choosing a format for its look instead of its job.
The decision table
- Sells in retail, light product → folding carton
- Ships to a consumer as the parcel itself → mailer
- Premium price point, kept and reused → rigid
- Subscription, repeated cycles → mailer with inserts
- Gift set, multi-item reveal → rigid or sleeve-and-tray
- Heavy or fragile freight → corrugated shipper, none of the three
You can mix them
The formats stack: a folding carton inside a mailer gives retail presentation with parcel protection; a rigid box inside a mailer ships luxury safely. We quote the combination as one system — the inner specified to the product, the outer to the carrier — so the two boxes are engineered to fit each other, not sourced separately and hoped.
