The template, not a claim
This is a worked template, not a case study with a client’s name on it — your numbers will differ, and that is the point. Run your own product through the same five lines and the right-sizing decision makes itself. The structure below is the one we use on every quote review.
The five lines to compare
- Box cost — stock size vs custom die-cut at your quantity
- Void fill — the paper, air pillows or foam the stock box required
- Freight — dimensional weight of the stock box vs the right-sized box, per parcel
- Damage rate — replacement product and reshipment cost per incident
- Pack-out time — the seconds per order each approach costs at your volume
How the math typically lands
The custom box costs more per unit. The void fill disappears entirely. The dimensional-weight charge drops because the box matches the product’s real footprint. The damage rate falls because an insert holds the product still. Multiply each line by your monthly parcel count and the total is usually decisive — right-sizing wins on total cost even while losing on box cost alone. Run it with your numbers before believing either direction.
